Both of those cases could cause an overlaod alarm.

I suspect that the alarm is being caused by when the load is falling after the brake is being released. Please look at why the brake is being released

I would suggest that you look at a controller from a 3rd party for your coordinated motion axes, just to be safe. I am sure that you can find something out there that will operate very similar to what was originally in the machine, including using the CAD/CAM software.

Sam,

You are correct, this driver is meant for open loop control.

It sounds like you should be looking at a servo motor for your application. By the fact that you need to close a torque loop, this the definition of a servo motor.

You are correct, it is a chopper drive.

Yes, for a fixed pulse rate of 1kHz, you will sacrifice speed for smoothness and resolution, with the smooth drive disabled.

The pulse inputs are active on the Falling edge
